Rigid shaft couplings seem simple. Two metal halves, a few bolts. What's to get wrong, right?

Turns out, plenty.

My first mistake: ordering by shaft diameter only. I didn't think about keyway specs. The coupling arrived and the keyway was wrong. Minor fix, but annoying.

The bigger mistake came later. I ordered rigid couplings for a motor-to-gearbox connection. Shaft sizes were correct. Keyways were correct. Installed everything, started the motor, and it vibrated like a paint shaker. We chased it for a full day, assuming the motor was bad.

Turns out, the two shafts were misaligned by a fraction of a degree. A flexible coupling might have absorbed that. A rigid coupling does exactly what the name says—it holds the shafts rigid. Any misalignment transfers straight through.

The lesson: measure alignment before you order, not after installation. And if you can't guarantee alignment, consider a flexible coupling instead.

Electric actuator or pneumatic—which should I pick?

When I first started comparing electric actuators and pneumatic cylinders, I assumed air was always cheaper. The upfront cost is lower, especially if a facility already has compressed air. But I ignored the total cost of ownership.

On one $3,200 retrofit, I chose pneumatic because the purchase price was lower. Then came the air line installation, the regulators, the maintenance. By the time I ran the numbers, the electric actuator would have paid for itself in about 14 months.

Now I look at it differently. Pneumatic is great for simple, fast open/close action. Electric actuators win when you need precise position control or programmability. And duty cycle matters—if the actuator runs constantly, operating cost matters more than the purchase price.

Don't just compare price tags. Compare the full picture. And if you're not 100% sure which type fits, ask the supplier. Good ones will walk you through it.

What's a VFD, and why should I care?

I'll be honest: the first time someone mentioned a VFD, I nodded along like I knew what they meant. I didn't.

A VFD—variable frequency drive—is a device that controls motor speed by varying the frequency and voltage supplied to the motor. Instead of running at full speed all the time, the motor runs at whatever speed the application actually needs.

Why does that matter? It saves energy when the load doesn't need full speed. It reduces startup surge, which is easier on the motor. And it gives you speed control without changing gears or pulleys.

I became a believer the hard way. A fan motor in our facility ran at full speed 24/7 when it only needed half speed. The bearing failed about 18 months earlier than it should have. That repair cost over $1,100.

One warning though: a VFD isn't a plug-and-play gadget. If you're adding one to an existing motor, check whether the motor is rated for inverter duty. NEMA MG-1 Part 31 sets the standard for that. If the motor isn't rated for it, you can run into insulation and overheating problems.

And don't set the parameters from memory. I did that once. The motor ran backwards. That was a fun phone call.

Will Martin Sprocket & Gear take my small order seriously?

When I was starting out, I placed some pretty small orders. $200. $300. I was honestly nervous that I'd be treated like a nuisance. That fear turned out to be mostly wrong.
